You take a sun visor and cover the brim and sides with aluminum foil.  Then you layer the duct tape over the foil.  I have made two so far.  One is black with yellow polka dots and one is black and green plaid where I criss crossed the black and green making a checker board.  I'm going to turn in the black and green one to the fair.  After you are done covering the foiled hat, you remove the hat and you still have your shape that you need.  I then made a black and green duct tape braid to use as the back that connects the two sides of the visor and goes along the back of your head.
