A very simple way to change the money could be done without changing 
size or shape, and would also not fiddle with vending machine access.

Take a bill, lay it down face up, diagonally cut the upper right 
corner at a 45 degree angle, this orients the bill.
A five would have a hole punched in the upper left hand corner, a ten 
would have a hole punched in the lower left corner, a 20 would have a 
hole punched in the lower right corner;
a fifty would have holes punched in both upper left and lower left as 
five tens equaling 50, and a one hundred would have holes punched in 
the upper left and lower right as in 5 20s equaling 100, and of 
course the one would only have the orienting 45 degree cut in the 
upper right corner.

Exsisting currency could be modified at the treasury as bills go 
through circulation, that is as the banks send them in for deposits 
with the feds, and all new currency could be modified when made, and 
before long, all the bills in circulation would be of the new modifications.

And just think, we would not have to hire some one to format the darn 
bills for deposit with our banks.

Being a vendor myself, i don't think that these modifications would 
bother the bill validaters at all.
